Fundamental Lighting Solutions has designed a unique LED Luminaire for the large scale indoor commercial lighting market, and an outdoor version that will be ready spring 2020. Total system efficiency was increased by moving the power supply out of the luminaire and into a separate power box. This provides increased efficiency in terms or converting AC to DC electricity which is required for the LED’s. A 2000 watt power supply with dual secondary is integrated with a dual electronic bridge system with integrated active power factor correction to provide a 95% AC to DC conversion efficiency for up to 100 luminaires per power box. The separate power box allows the use of standard “zonal dimming” using a wireless transmitter and receiver mote system with a separate receiver mounted on each power box throughout the store. This allows for a smart upgradable dimming system at 1/24th the cost of competitive systems. The box is setup to attach to existing single phase 110 VAC to 277 VAC power and has its own circuit breaker and surge protection built in. The power box mounts above the ceiling on standard rail clips so that it is out of sight and distributed around the store.

The luminaire is designed with a “nominal” 4000 lumens light output housed within a 6 inch x 48 inch fixture. The electrical efficiency is increased by operating the LED’s near their maximum efficiency point which is below 10% power level. At this level the LED will produce light at over 210 lumens per watt. This is more than twice industry standard today for luminaire systems which operate around 90 to 100 lumens per watt (up to 120 lumens per watt). As a comparison fluorescent lights operate around 62 lumens per watt. To obtain the higher lumens per watt 1040 LED chips are integrated into a single fixture. One benefit of the larger number of LED’s is that the light from the individual LED’s is spread out to produce a more even light and not as pin point as typical high intensity LED.s which are 10 times brighter per LED chip. This reduces the need to diffuse the LED light using a diffusion lens or cover. A safety glass lens using an anti-reflection coating, 0.10 inches thick, transmits approximately 97% of the LED light which adds to the already high efficiency.

 

The third feature for the luminaire system is to maintain the LED temperature near ambient temperature conditions. This is aided by the higher LED efficiency which produces less heat during operation. A cross flow aluminum heat exchanger is soldered directly to the aluminum circuit board which is located behind the LED’s and keeps the temperature within 10 degrees of ambient. High conductivity, 0.03 inch thick, aluminum backed circuit boards are used for the LED panels. The panels are soldered to the aluminum heat sink using an electroplated copper surface interface which is applied to both aluminum surfaces and joined with a low temperature solder. The result is a significant improvement in heat transfer effectiveness. The process also lends itself to the ability to curve the LED panels after they are attached since the soldering process stress relieves the individual LED solder joints. This allows the luminaire to spread the light more evenly for the customer eliminating the need for a diffusing lens.

The aluminum heat sink provides a structural “backbone” for the luminaire fixture and is held one inch below the ceiling rails with standard attachment hangers.. The luminaire has a channel on both sides of the heat sink which carries internal electric power for the string of 24 luminaires. Electric latching connector clips on one end of the luminaire provide a safe interconnect between luminaires. The internal wiring inside the luminaire allow the series of 24 luminaire to be connected without additional store wiring with electrical attachment at the power boxes only. The LED circuit boards have a safety glass lens covering which provides the needed fire and electrical safety.

The luminaire uses a current control circuit which takes a 65 to 80 VDC line voltage, from the power box, and using a 1.25 VDC differential control signal, provides 0 to 150% dimming adjustment. The 98% efficient current control design varies the luminaire feed rail voltage for the 1040 LED’s, based on the differential control dimming voltage, thus eliminating the need for a less efficient PWM dimming system. The differential control signal originates from the power box and is controlled using a wireless receiver mote located on the bottom of the power box. A central laptop, or smart phone, is used to create a “zonal” lighting schedule over the 24 hour day.
